JVT Case Study: An IP67 Portable Power Station Connector for Rainy Outdoor Use
  • 2026-09-10 16:57:20

A portable power station connector fails in the field for reasons that have nothing to do with its current rating. It fails because the unit is left on wet grass overnight, because a hose sprays across the campsite, because the owner unplugs the solar input with wet hands and pushes the housing back on at an angle. On an outdoor portable power unit project, the customer had already seen two field returns caused by moisture reaching the wiring side of the battery interface, and they asked us to look at the whole connection path rather than just the plug.

This case study covers the sealing requirements we worked to, why thicker gold plating matters on the high current path, how the latch design affects real assembly behaviour, and what the project achieved. It is written for engineers and buyers specifying connections for portable storage, mobile power, and outdoor equipment.

What IP67 Actually Demands From a Portable Power Station Connector

IP67 is often quoted as a single number, but it contains two separate tests. The 6 covers dust: the enclosure has to keep out talc-sized particles completely. The 7 covers water: the unit has to survive immersion at a defined depth for a defined time without water reaching live parts. For a portable power station, immersion is not the everyday event that matters most. What happens every day is spray, splash, and condensation, and those are the exposures that find a weak sealing interface long before a full dunking does.

On the connector itself, three features determine whether the seal actually works in production rather than on a drawing.

  • Sealing element placement. The silicone ring has to be captive in the housing. A loose ring can be pinched or displaced when the housing is pushed on at an angle, and once it is out of its groove the seal is gone even though the parts are fully mated.
  • Latch behaviour. A latch that requires force in the wrong direction gets defeated on a busy production line. The audible click and the positioning of the release tab decide whether operators mate the parts properly without supervision.
  • Polarisation. Keyed housings prevent a reversed mate. On a battery interface, a reversed connection is not a minor annoyance; it is a reverse polarity event on the input path.

The project also had to plan for the fact that portable equipment is handled differently from fixed equipment. A wall-mounted cabinet is mated once and left alone. A portable power station is plugged and unplugged repeatedly, carried by a handle, and sometimes stored in a vehicle where it vibrates for hours.

Why the High Current Path Needed Thicker Gold Plating

The discharge path on a portable power unit carries the full load current of whatever the owner has plugged in: an induction hob, a kettle, a compressor fridge, or a set of power tools. That means sustained high current through a relatively small terminal, and it means the contact interface has to stay cool while it does it.

Gold plating is normally discussed as a corrosion barrier, and that is half of its job. The other half is contact resistance. At high current, a small increase in interface resistance becomes a large increase in local heating, and local heating accelerates plating wear. Thicker gold on the mating surface keeps the resistance low across many mating cycles and keeps the terminal from becoming a hot spot after a season of use.

What we specified on the terminal

We supplied terminals with heavier gold plating on the contact area than the customer's original part, and matched them to a housing geometry that holds a consistent normal force. Consistent spring force matters as much as plating thickness: a contact that loses normal force develops a higher resistance no matter what is plated onto it.

What the customer measured

The customer ran the assembly through their own load testing and reported that the terminals carried the discharge current without a temperature rise at the contact, and that splash testing on the assembled unit no longer produced a short circuit. Those findings belong to that project and that design, and they are recorded here as the project outcome rather than as a general statement about every unit we make.

Interface configuration for this project

Connection type: waterproof wire-to-wire pair for the battery and output harness, sealed with a captive silicone element.

Protection class: IP67, verified on the assembled unit by the customer as part of their product validation.

Terminal: gold-plated contact with increased plating thickness for the high current discharge path.

Housing: keyed and latched, with an audible click so production assembly is self-checking.

Project Results on the Portable Power Unit

The table below records what changed on this design. The figures are the ones reported for this build, not a specification that applies to every portable storage product.

Item Before After
Sealing performance Field returns from moisture ingress No short circuit under rain and splash testing
Terminal plating Standard plating Thicker gold plating on the contact surface
High current discharge Contact heating during load tests No heating reported at the contact interface
Assembly Seal displacement risk during mating Captive seal plus audible latch confirmation
Certification path Materials data needed for export files RoHS and REACH documentation supplied

One process change is worth calling out because it is easy to miss on paper. With a captive seal, the harness supplier no longer has to inspect ring position after mating, and the customer removed that step from the line. Small as it sounds, it removes a human judgement call from a process where the consequence of a mistake shows up months later in the field.

Why Choose JVT as Your Long-Term Interconnect Partner?

JVT is the brand of Dongguan JVT Connectors Co., Ltd., a connector manufacturer founded in Dongguan, Guangdong in 2006. Our 6,500 square metre plant runs injection moulding, stamping, and automatic pin insertion in house, with more than twenty injection moulding machines, more than twenty stamping presses, and more than fifty automatic pin insertion machines, plus an in-house engineering team and a documented quality management system. A second facility in Wujiang, Jiangsu supports customers in eastern China.

Our management systems are certified to ISO 9001, ISO 14001, IECQ QC080000, and IATF 16949, and our connectors are tested by UL and SGS. We manufacture across nineteen pitch steps from 6.35 mm down to 0.60 mm, covering wire-to-board, wire-to-wire, board-to-board, IDC, pin header, DC connectors, board-in terminals, FFC/FPC, and the terminal series that includes 187, 250, and 110 quick-connect terminals. Our application ranges serve automotive, low-altitude flight, lithium battery 3C, power tool, power module, industrial, consumer, new energy, home appliances, and computer customers, and our products ship to North America, Europe, the Middle East, India, Brazil, Korea, Turkey, Malaysia, Canada, and the United States among other markets.

Because we make the moulds and the terminals ourselves, a sealing change or a plating change is a production decision inside our own plant rather than a request to an overseas supplier. That is the practical difference when a project needs a modified housing, a different latch, or heavier plating on a specific contact. For portable storage designs, the natural starting points in our catalogue are the wire-to-wire connector families and our new energy connector range, with the 2.00 mm pitch series covering the compact multi-position interfaces that sit behind the panel.

Frequently Asked Questions About the Portable Power Station Connector

Does a portable power station connector need IP67?

If the unit is marketed for camping, outdoor work, or emergency use, sealed connections are the sensible baseline. Rain, splash, and wet ground contact are normal use, not abuse, and IP67 is the rating buyers recognise on a datasheet. Confirm the rating on the assembled unit rather than on the connector alone, because the seal depends on the mating condition.

Why use thicker gold plating on the discharge terminals?

Thicker plating keeps contact resistance low over more mating cycles and under sustained high current. Lower resistance means less local heating at the contact, which in turn slows plating wear. On a unit that is plugged and unplugged constantly, that combination is what keeps the interface cool after a full season of use.

What causes a sealed connector to leak even when the parts are fully mated?

The usual answer is seal displacement. If the silicone ring is not captive, it can roll out of its groove during an angled mate, and the assembly then looks correct while the sealing line is broken. A captive seal removes that failure mode and removes the inspection step that was trying to catch it.

Can JVT supply a sealed wire-to-wire pair with keyed housings?

Yes. Keyed and latched housings are standard options in our sealed wire-to-wire families, and we can adapt the keying where a customer needs to prevent cross-mating between two similar harnesses on the same unit.

What information do you need to quote a sealed interface?

Send the continuous and peak current, the wire gauge and insulation diameter, the number of positions, the required protection class, and the temperature range the unit will see. If there is an existing imported part number, include it, because a footprint comparison usually shortens the whole evaluation.

If your unit has ever come back from the field wet inside, the sealing interface is the place to start. Tell us the current, the wire gauge, and the protection class you need, and we will come back with a portable power station connector configuration and samples for your own splash and load testing.
